I am a new sewer. Until recently, I covered our AC during the week season with a plastic cover held together with duct tape. This year I was planning to sew a cover for the AC Unit using outdoor canvas, but the sales clerk recommended against it. She told me to buy one specifically made for this purpose. Has anyone made such a cover? If so, what material, needle & thread do you recommend? I was looking at a 100% polyester canvas that was water repellant so I was planning on using poly thread with a leather needle. Any ideas would be appreciated!

I've never made an AC cover, but I have made covers for boats. I use sunbrella, which is water repellent and has UV protection. I also use UV thread. It is amazing how fast the sun can destroy material. Check this link out for projects and material for outdoor things.

They have a forum there that you can ask questions on, which Matt (one of the employees) answers them. He maybe can recommend a material for the AC cover.

You can use oxford coated nylons, or polyurethane 400 denier nylon. These are tough, mildew resistant and water repellant.
