I sew a Kwiksew pattern for a basic t-shirt for my son all the time. Same pattern...same ribbing for collar...different knits for the shirt. Occasionally, the neckhole is too small! I am perplexed how this happens, but it just does. I serge the collar edges then use a straight stitch to sew it to the neck. Maybe I can use a small zigzag instead? Would that give it more give?

My instructions say if you don't have a stretch stitch, then do a zigzag stitch so that you will have a certain amount of 'give' and therefore not pop stitches.. I serge mine, but every once in a while I do it on the regular machine because of thread color usually, and I then use the zigzag stitch, because I sure do not want popped stitches...

It's possible that some of the knit fabric you are using is not as stretchy as the others which would account for losing some stretch, but I would agree that you should be using a stretch stitch or a zig-zag instead of straight stitching. Don't your stitches pop?
